Q: There are no washing instructions. Anyone have advice? The material seems low quality so I’m a bit nervous to put it in the wash.

I just put it in one of those laundry bags for delicates and wash it in the machine, then air dry it. Done it several times now and so far it is holding up. Good luck.

No. This onsie does not have a butt flap or a zipper so you have to unbutton it all the way and take it down to your knees to pee. Which is not a huge inconvenience to me personally so I really don't mind

I think he should be fine with an XL. I'm 5'9 with a Dad bod and can squeeze myself into my kid's size S. I would imagine an XL to have plenty of room for him. Have fun. :-)
